Make sure you're using a resistor type plug cap. Killed 2 CDIs before I learned that one.

Check the power valve too

Using BR8ES. Non-Resistor plug is B8EG/S? My plug-cap seems to be for a resistor plug due to large cap-hole inside. May because of resistor cap on the plugs.

Going to check out the powervalve close. New reeds made better throttle-respons and better bottom end.

What symtoms on faulty CDI Did you have?

I know you said it should be electrical but i had a similar thing on my ttr230 where it would start to bog at higher revs. It ended up getting so bad we had to leave the trail and i would stall. The problem was as simple as a pebble in the fuel line. But since the gas gas has a built in fuel filter maybe flushing the tank is a good idea.
 
Well, took a look at it today. Bearing on left side (gear pedal-side) has alot of play, the bellcrank-arm or actuator-arm has had a beating, will not rest against stop-screw, also there isnt tension in it, so it will not get back in closed motion.

Anyone have blueprints of PV and the inside of it?

Ball bearings, 6000Z and 608ZZ?
I have a fastener on the RHS pv bolt. Is this normal? Its not a fastener in the manual

Does anyone know who sells new actuator-arms?

I killed the RM one too eventually, really shows not to use non resistor type plug caps, I got one of the cdis from eBay in the end.
 
I did have an issue that went away which I believe as the ign coil which I replaced as I had a spare of an RGV250 road bike which was the same as many others will be. I retest with that coil inconclusively but seemed to happen occasionally or when hot. I don't want to spend your money but if there is a similar 2 storoke coil about it might be worth a try.

Obviously try another plug for giggles they can do weird shit like that and clean out carb jets and check something embarrassing like the main vibrating out
 
I have the same bike and had a nearly identical problem.
changed from hi test pump gas to race fuel and it solved the problem 100%
my buddy has a 04 and it had started showing the same signs and his was fixed with race fuel also.
some have replied that im running lean but its not true.
it seems that the oxygen or whatever they have been adding to the fuel makes it turn into a pos.
ive always used the same motul 800 oil
the only thing that changed was to use race fuel and that solved two GG just like yours

Im running 95 octane. I can try out 98 octane, even 99 octane on pumps, but compression isnt even high enough to fu** things up - even on 95octane.

Ive taken down powervalve, blasting it, changing bearings and checking that the balls are in the governator or what not. I am in need for a new bellcrank-actuator arm. So if someone have one, or know a shop who do sell one, please speak up.

This could mostly be an electrical problem, as in CDI, coil, but OK to check the PV anyhow I guess.

for me, I think it had to do with the pump additives.
we have gas stations that sell race fuel from the pump, just like diesel or gas.
im not saying youre pushing the limits of the fuel.
im saying that I changed to race fuel and the bike rips again
 
So what was the final diagnosis?

thought I deleted this topic.

It worked 10min down the road. 3x0,5mm cylinder gaskets, head shaved 1mm, squish 1.6mm. AS1 with 178,40 pilot, N1EG, top clip, 1,5 turns out on the airfuel screw. Vforce reeds OK. New bellcrank, governator OK. New Br9eg. 25h piston withing specs, rings well within spec (0,30). PV without arm spins smooth as butter, new bellcrank arm, also spins nice wired up. There is needing some force to turn it thought, but it is normal.
New oil, new fuel (ron 95). Cylinder good, all new gaskets. No smokey. New crank-seals, new bearings (hole engine). PV cleaned.
Tried KTM working CDI, and I swapped out the coil, and the stator.

Still problems. Going to change the carb out with a AS2 i have laying around.

Hate this fu**ing bike
