I can't comment on the rewind since I've never tried it myself. Maybe 1 ohm is not close enough to the factory specification. The other thing I wonder about is the actual direction of winding. That means how you wrapped the wire around the poles. The wraps should alternate, CW on one post, then CCW on the next. Poles wound in the same direction will cancel each other out and you will have almost no output.

The other thing to consider is the quality of the flywheel magnets. Do they have a strong force to them?
 
Yes i worked thet out the hard way, i would them all the same way.

so i cut them off and started again, re wound them the correct way and got 50 volts AC, connected the trailteck and still got 0.5 volts

Nearly threw a wobbler but i tried to connect it to the battery anyway and it jumped from 13 volts to 13.4 and could hear a tiny bit more load on the engine. looks like its charging.

Will it not show a clear 13volt output util it is connected to the battery?
 
Great perseverance. If you don't have at least a large capacitor (or ideally a battery) you can fry the regulator.
 
A full wave rectifier requires a battery to be in the circuit, so your results are correct. Good on ya for completing the task.
 
Yay sweet, thanks for all the info, god knows hownpeople did this in the old days with no internet. Starter works perfect, better than any crappy ktm one. Got my 48mm kayabas on it now, bike is awesome and at a fraction of the cost of a new bike
 
My sss were good, but yz valving got a bit tiresome. Got local k-tech guy to do their club valving spec on it and I haven't felt the need to adjust it, just so much better. I'm in wgtn if you need details but chch Linton will be good. Not sure for Auckland.
