Project - El Diablo

DS means Dual sport, road/trail,, vs hard enduro.. The hyde stuff I thought was produced over your way.. as we had a hard time getting it originally.. Ausie? or euro? They were plastic sleeves that slid over the swing arm and were rather inexpensive,, I think acerbis made these as well.. If you go with paint check out the epoxy paints,, harder and less prone to chipping. I used it on a husky wr250 I did before.. it just is sad when you put all the effort and most of the paint is gone or trashed in one ride..

I'd really love to do a 'proper' enduro but my baby girl has to come 1st so it's more of a green laner/dual sport just a bit of fun really... Hyde is a South African company I'll email them and see what the crack is.

I used "fast black" from... PJ1 oils or one of the Moto oil companies. Went on thick, took 24hrs to dry and was hard as a rock.
 
Cylinder

Whipped the Barrel off the engine tonight whilst waiting for my gold paint to dry on my forks.
The bore looks very clean for a 13 year old bike..however the casting on the ports (from the factory) is rougher than bears arse so I'm definitely gonna work some magic on those before putting it back on.

1st picture the transfer ports are totally different and will need matching and knife edging.
2nd picture the bore is is quite good shape no real big gouges in it.
3rd picture the casting is very rough and is going to be polished.
4th picture mmmmm lots of carbon deposits. good old oven cleaner will see to that.
5th picture i hate cling film at the best of times ..but sometimes it's the best.

Took out the Boyesen RAD valve,just look at those engine cases they are a shockingly bad match.
more mis-matched than michael jackson and lisa marie presley.

Again I will do something will these.

So here are my forks that I have re-conditioned...I was torn between original gold or nu skool black.
I wanted to try and keep some of the original 'el diablo' soul so the paioli's were treated to a rub down to remove some of the big gouges that were in them then a couple of coats of gold paint and silver on the tops and bottoms of the legs,followed by some clear lacquer to finish.

I fitted new Seals and dust covers and fresh oil.

Altogether this has cost ?35 about $56 to recondition them fully from tired worn out 13 year old forks into new (ish) forks that hopefully will deliver the goods on the bumpy stuff better than they would before I stripped them down.

For reference to re-anodise them was going to be about ?180 about $289 which was about a third of the cost of the bike

the forks look fantastic
 
Those pyramid seals made me laugh, I work at a bike shop in NZ, and have never seen nor heard of that brand before..
I guess they must mean owned and operated by New Zealanders.

With the swinging arm .......painting onto ally will probably need a special primer.

Yep it's steadily getting there not as fast as I had hoped due to cashflow but it'll be ready to roll in 2012.

'm still pondering about the swingarm......Polish it ? Paint it with rubberised black paint??
 
Just a FYI,, I dont think the epoxy paint needs any primer to go onto the alum.. used it on magnesium and alum engine sidecovers with no primer with 100% good results.. the one time I had primer under it didnt work.. I may be redoing my 97 this year as I tried to sell it locally but its worth more than a couple buck and I'm not just going to give it away.. May do a mini restore like your doing to do light trail work with it..

I would polish it - that way it will never chip off, or get too scuffed (if it does you can just polish it out again) ;)

Should look great against the black frame - my '06 has black frame and polished swingarm and it's so easy to keep clean (not that I get it dirty enough lately !!!:rolleyes:)

Keep the pix coming - lots of dark cold British nghts to spend in the garage before the spring !! :D
 
Well as you can all see the project has stopped for the past few months due to christmas and other stuff, but I am awaiting the bearings to be pressed into my swingarm (this week) and then I can start playing again....But its bloody freezing in my garage.

If anyone has a few 3mm 1/8 carbide burrs they want to lend me to clean up the ports then I'd be very grateful.

I'll post up some pics soon once I get the swingarm back and either polish it or paint it black.

Here is the finished article not bad for a 1st attempt I still need to polish them up, I also took the nasty finish off the powervalve areas so it should in theory be harder for that nasty carbon build up to attach itself now.

all i needed was a few cans and some tunes

As you can see in the 1st set of pictures there was a line which was like a lip which i have removed, i tried my best with the transfer windows and boost port.

wow.. Good job on the ports, that bike is gonna be so nice when you are done with it. is it a balanced engine on that year?


Thanks :D Im no professional porter I hope it will make a small difference, if it doesn't then it doesn't but I had fun doing it.

Yes it is the counterbalanced engine everyone is raving about....this is my first gasser so I have no idea...I didn't even ride it when I bought it cos the suspension was finished....but like all things the best things come to those who wait.

Im just waiting for the new supension linkage bearings to be pressed in now and then I really can start reassembly , Im hoping for may/june time to have it finished.
